Sludge thickening & storage

Screw thickeners in Pakistan

A screened screw separates free water from suitably conditioned sludge.

Where this equipment fits

Compact thickening before further treatment.

When an ETP or STP is being retrofitted in Pakistan, a dilute and inconsistent sludge feed can limit the performance of a new dewatering machine. Review tank storage, mixing and withdrawal schedules as well as the thickener. Account for odour, supernatant return and access for cleaning.

How to select screw thickeners

Use these inputs to define the equipment duty before comparing proposals.

  • 01Dry solids and feed range
  • 02Screen and polymer
  • 03Discharge and filtrate

What to check before choosing

Do not assume dewatering cake dryness from a thickener. The selected duty is different.

What affects the price in Pakistan?

The quoted price depends on dry solids and feed range, materials, controls and the agreed supply scope. For a useful comparison, identify freight, taxes, installation, commissioning and initial spares as separate proposal items where applicable.

For replacement equipment, share the existing nameplate, photographs and connection dimensions. For a new installation, share the design flow or loading, site location and available space. Final availability, delivery and performance terms are confirmed with the selected equipment.

Integration with your treatment plant

Daily dry solids production and feed concentration. Sludge type, settling behaviour and storage duration. Thickened-sludge target and return-liquor load. These interfaces should be checked alongside the individual equipment specification.

Worked example: define hydraulic and dry-solids duty

Illustrative calculation, not a guaranteed machine capacity. Assume an STP sends 700 kg/day of dry solids to a screw thickener. At 0.7% feed solids by mass and an assumed density of 1,000 kg/m³, estimated feed volume is 700 ÷ (0.007 × 1,000) = 100 m³/day.

If the unit operates for 14 hours/day, average operating flow is 100 ÷ 14 = 7.14 m³/hour and dry-solids loading is 700 ÷ 14 = 50 kg DS/hour. Check both values at minimum, normal and peak feed conditions. A thickener can reach its screen-drainage limit before its dry-solids limit, or the reverse.

Confirm the acceptable hydraulic and dry-solids range, feed-solids range, screw speed, screen area and turndown through a representative sludge and polymer trial. Daily average flow alone cannot define the machine.

Worked example: estimate thickened sludge, filtrate, polymer and wash water

Illustrative mass balance with simplified assumptions. If 700 kg DS/day is thickened to 5% dry solids, estimated thickened sludge is 700 ÷ (0.05 × 1,000) = 14 m³/day. Ignoring solids in the filtrate and density differences, separated filtrate is about 100 - 14 = 86 m³/day.

If a trial establishes 4.5 kg of active polymer per tonne of dry solids, active polymer is 0.7 × 4.5 = 3.15 kg/day. At an example prepared-solution concentration of 0.2%, solution volume is 3.15 ÷ (0.002 × 1,000) = 1.575 m³/day, or 112.5 L/hour during the 14-hour run.

If screen washing averages 0.2 m³/hour over those 14 hours, wash water adds 2.8 m³/day. The example liquid return is therefore about 88.8 m³/day before floor washing and drains. Measure actual capture, polymer solution and wash-water use during acceptance.

Run a representative sludge and polymer trial

  • Sample minimum, normal and high-load conditions. Record sludge source, age, temperature, pH, feed solids, volatile fraction where relevant, settleability, fibres, grit, fats, gas and upstream chemicals.
  • Screen several polymer products and active doses on the same sludge. Record product strength, preparation, maturation, dilution, mixing energy, floc size and resistance to shear.
  • Test minimum, normal and maximum hourly flow and dry-solids loading, not only a short batch at one favourable condition.
  • Measure simultaneous feed, thickened-sludge and filtrate flows and solids. Calculate mass capture instead of judging one visually clear filtrate sample.
  • Observe screen drainage, ponding, floc breakage, carryover, blinding, screw torque, discharge, washing, odour and response to load changes.
  • Agree the operating range, thickened-solids and filtrate-solids ranges, active polymer basis, wash-water use and stable test duration before procurement.

The installed polymer preparation system must reproduce the accepted product, active dose, solution concentration, maturation, dilution and mixing. A hand-made trial solution does not define the permanent package by itself.

Control feed storage, pumping and flocculation

  • Provide a sludge holding tank with suitable working volume and mixing so settled solids, gas and concentration swings do not upset the thickener.
  • Select the feed pump for minimum and maximum flow, solids, viscosity, fibres, gas, pressure and turndown. Compare progressive cavity and rotary lobe pumps on the same tested duty.
  • Define polymer injection, dilution water, mixer type and flocculation time. Excessive shear after floc forms can reduce drainage and capture.
  • Use level, feed-flow and polymer permissives so an empty feed tank, failed polymer system or unavailable discharge route stops the package safely.

Specify the screw, screen and discharge control

  • State the effective screen area, opening and material, not only the frame size. Check fibres, grit, hair, fats, scaling and corrosion against the proposed screen and cleaning method.
  • Define screw diameter, pitch, speed range, drive torque and approved loading. Slow conveying can provide drainage time, but speed alone cannot correct poor conditioning or an overloaded screen.
  • Check the inlet distribution and flocculation chamber so conditioned sludge reaches the screen evenly without short-circuiting or damaging floc.
  • Define how discharge resistance, weir, cone or other approved device controls the thickened solids. Record its setting during acceptance.
  • Provide accessible bearings, seals, wear parts, screen panels and drive components, plus safe clearance for removal and replacement.

Plan screen washing, filtrate return and drainage

  • State acceptable wash-water sources, minimum pressure and flow, nozzle size, filtration, spray sequence, access and cleaning method.
  • If final effluent is proposed for washing, check suspended solids, scaling, biological growth, odour and nozzle-blocking risk. Define a practical backup source.
  • Size filtrate trays, pipes and return routes for feed water, polymer solution, screen wash and upset flows without backing up into the machine.
  • Provide accessible feed, thickened-sludge and filtrate sample points. Keep wash-water measurement separate where it affects the mass balance.
  • Return liquid to a plant location that can accept its hydraulic, suspended-solids and nutrient load. Include the recycle in biological and hydraulic balances.
  • Provide curbs and floor drainage for cleaning and spills. Prevent contaminated drainage from reaching stormwater or an unintended outlet.

Match thickened sludge to the downstream process

  • Confirm the accepted discharge concentration, viscosity, free drainage, fibres and the drop into a hopper, receiving tank or pump suction.
  • Match discharge pumping and storage to the operating window. Prevent backup if digestion or dewatering is unavailable.
  • For digestion, connect the higher solids concentration with mixing, oxygen demand, retention time and pumpability. See aerobic sludge digesters where relevant.
  • For final dewatering, use the same dry-solids mass to check the sludge screw press, belt filter press or decanter centrifuge.

A screw thickener reduces water volume while keeping sludge pumpable. It should not be sold or accepted as if it produces transportable dewatered cake.

Specify the complete screw thickener package

  • Feed tank interface, feed pump, isolation, flow measurement, sample point, polymer preparation, dosing, dilution, calibration and flocculation reactor or mixer.
  • Frame, inlet distribution, screen basket or panels, screw, shaft, bearings, seals, drive, speed control, discharge device, enclosure, guards and access doors.
  • Wash-water connection or pump, strainer, pressure and flow monitoring, spray bars, nozzles, valves, flushing and accessible cleaning.
  • Filtrate tray, drain and return pipe, floor drainage, washdown, lighting, ventilation or odour extraction and safe sample points.
  • Thickened-sludge hopper or tank, discharge pump, valves, flushing, level controls, downstream permissives and standby philosophy.
  • Local and remote controls, emergency stops, drive overload or torque protection, low wash pressure, feed and polymer permissives, alarms and safe restart after a power interruption.
  • Platforms, lifting, installation, commissioning, representative performance testing, training, manuals, recommended spares and special tools.

Commissioning and acceptance checks

  • Before sludge, verify rotation, guards, doors, interlocks, screw and screen clearances, spray coverage, drain capacity, pump rotation and trips.
  • Prepare and mature polymer to the approved basis. Calibrate feed, polymer-solution and wash-water flows instead of relying only on display values.
  • Start at controlled load and establish flocculation, screen drainage, screw speed, discharge setting and washing without ponding or backup.
  • Test accepted minimum, normal and maximum hydraulic and dry-solids duties using representative sludge. Record simultaneous feed, thickened-sludge and filtrate samples.
  • Demonstrate drive overload, high torque where monitored, wash-water failure, feed or polymer fault, high discharge level, downstream unavailability and power-restoration response safely.
  • Accept the package against agreed ranges for throughput, thickened solids, solids capture, active polymer, wash-water use, stable operation and mechanical limits.

Operating and maintenance requirements

  • Trend feed flow and solids, hydraulic and dry-solids loading, polymer product and active dose, solution concentration, screw speed, torque where available, thickened solids, filtrate solids, wash water and hours.
  • Inspect floc and drainage. Investigate sludge, preparation, mixing and loading before increasing polymer blindly.
  • Clean the flocculation chamber, screen, spray bars, nozzles, filtrate tray and drains. Record recurring blinding, uneven spray, carryover or poor discharge.
  • Inspect the screw, screen, wear strips, bearings, seals, drive, reducer, discharge device, guards and safety switches to the approved schedule.
  • Keep enclosure ventilation, lighting, floor drains and access safe. Do not bypass guards, overload protection or wash-water interlocks.
  • Stock critical screen, wear, seal, bearing, nozzle, switch and polymer-pump parts according to supplier lead time and site risk.

Information needed for a useful quotation

  • Sludge source, minimum, normal and maximum flow, daily and hourly dry-solids load, feed-solids range, temperature, pH, volatile fraction where relevant, settleability, fibres, grit, fats, gas and variability.
  • Representative sludge and polymer results, tested hydraulic and solids loads, target thickened-solids and filtrate ranges, capture basis and stable-test duration.
  • Operating hours, feed schedule, upstream tank and pump, downstream destination, receiving capacity, contingency and bypass requirements.
  • Available polymer products, preparation water, wash-water source, pressure and quality, filtrate return point, drainage and ventilation or odour requirements.
  • Required materials, screen and screw arrangement, controls, instruments, platforms, lifting, installation, commissioning, training, manuals, spares and acceptance terms.
  • Site layout, electrical supply, ambient conditions, maintenance access and removal clearances.

For an existing unit with low output, high polymer use, dirty filtrate, high torque or repeated blinding, Aquenvia's plant upgrade and maintenance service can review sludge variation, conditioning, loading, washing, wear, controls and downstream constraints together.

Common screw thickener questions

Can a screw thickener be selected from flow alone?

No. Check hourly flow and dry-solids loading, feed concentration, polymer response, screen and screw limits, required thickened solids, capture and downstream duty.

Is a screw thickener the same as a sludge screw press?

No. A thickener removes free water to reduce sludge volume while keeping it pumpable. A screw press applies a different dewatering duty to produce cake.

Why does the screen blind?

Poor flocculation, excessive load, fats, fibres, scaling, unsuitable wash pressure or nozzles, worn parts and long idle periods can contribute. Diagnose the cause rather than relying only on more washing.

Can final effluent be used for screen washing?

Possibly, if pressure, suspended solids, scaling, biological growth and nozzle protection are suitable. Define filtration and a backup source where needed.

What happens during a power interruption?

Stop feed and polymer safely, prevent discharge or filtrate backup, complete an approved cleaning step where possible, and inspect the screen and downstream route before restart.
