Sludge thickening & storage

Rotary drum thickeners in Pakistan

Conditioned sludge drains through a rotating screened drum before further processing.

Where this equipment fits

Biological sludge ahead of digestion or dewatering.

When an ETP or STP is being retrofitted in Pakistan, a dilute and inconsistent sludge feed can limit the performance of a new dewatering machine. Review tank storage, mixing and withdrawal schedules as well as the thickener. Account for odour, supernatant return and access for cleaning.

How to select rotary drum thickeners

Use these inputs to define the equipment duty before comparing proposals.

  • 01Flow and dry solids
  • 02Polymer and screen
  • 03Wash water and discharge

What to check before choosing

This produces thickened, usually pumpable sludge. It is not final cake dewatering.

What affects the price in Pakistan?

The quoted price depends on flow and dry solids, materials, controls and the agreed supply scope. For a useful comparison, identify freight, taxes, installation, commissioning and initial spares as separate proposal items where applicable.

For replacement equipment, share the existing nameplate, photographs and connection dimensions. For a new installation, share the design flow or loading, site location and available space. Final availability, delivery and performance terms are confirmed with the selected equipment.

Integration with your treatment plant

Daily dry solids production and feed concentration. Sludge type, settling behaviour and storage duration. Thickened-sludge target and return-liquor load. These interfaces should be checked alongside the individual equipment specification.

Worked example: convert daily solids into hourly thickener duty

Illustrative calculation, not a guaranteed machine capacity. Assume an STP sends 800 kg/day of dry solids to a rotary drum thickener. At 0.8% feed solids by mass and an assumed density of 1,000 kg/m³, estimated feed volume is 800 ÷ (0.008 × 1,000) = 100 m³/day.

If the machine operates for ten hours/day, average operating flow is 100 ÷ 10 = 10 m³/hour and dry-solids loading is 800 ÷ 10 = 80 kg DS/hour. Check both values against representative sludge and polymer trials. A machine can reach its hydraulic limit before its solids limit, or the reverse.

Include minimum, normal and maximum flow and solids concentration. A fixed daily average does not show a short WAS pumping window, batch discharge, rainwater intrusion or upstream process upset.

Worked example: estimate thickened sludge, filtrate and polymer solution

Illustrative mass balance with simplified assumptions. If the same 800 kg DS/day is thickened to 5% dry solids, estimated thickened sludge is 800 ÷ (0.05 × 1,000) = 16 m³/day. Ignoring solids in the filtrate and density differences, separated filtrate is about 100 - 16 = 84 m³/day.

If a trial establishes 4 kg of active polymer per tonne of dry solids, active polymer is 0.8 × 4 = 3.2 kg/day. At an example prepared-solution concentration of 0.2%, solution volume is 3.2 ÷ (0.002 × 1,000) = 1.6 m³/day, or 160 L/hour during ten operating hours. Confirm the actual product, active content, preparation concentration, maturation, dilution and pump calibration.

If intermittent cloth washing averages 0.3 m³/hour over the ten-hour run, another 3 m³/day returns to the plant. The example return flow is therefore about 87 m³/day before sampling, drain or floor-wash flows. Use measured filtrate solids and wash-water volume during acceptance.

Run a representative sludge and polymer trial

  • Sample the minimum, normal and peak sludge conditions. Record source, age, temperature, pH, feed solids, volatile fraction where relevant, settleability, fibres, grit, fats, gas and upstream chemical addition.
  • Screen several polymer products and active doses using the same sludge. Record preparation water, solution strength, maturation, dilution, mixing energy, floc size and resistance to shear.
  • Test the proposed feed range, dry-solids loading, drum speed, cloth or screen, inclination where adjustable, spray interval and thickened-sludge discharge.
  • Measure feed, thickened sludge and filtrate flows and solids simultaneously. Calculate mass capture instead of judging only the visual clarity of one filtrate sample.
  • Observe screen blinding, wash recovery, foam, odour, drainage, floc breakage and the response to short load changes.
  • Agree the accepted flow and solids range, thickened-solids range, filtrate-solids range, polymer basis, wash-water use and stable run duration before procurement.

The installed polymer preparation and dosing system must reproduce the accepted product, active dose, concentration, maturation, dilution and mixing conditions. A trial using hand-made polymer does not by itself define the permanent package.

Specify feed, flocculation and drum together

  • Provide a stable feed source and mixing basis. The sludge holding tank should prevent settlement or concentration swings without damaging the sludge.
  • Select the feed pump for minimum and maximum flow, solids, viscosity, fibres, gas, pressure, turndown and dry-run protection. Compare progressive cavity and rotary lobe pumps on the same tested duty.
  • Define polymer injection, dilution water and mixing or flocculation volume. Excessive shear after floc formation can reduce drainage and solids capture.
  • State the screen or cloth opening and material, effective area, drum diameter and length, speed range, inclination where applicable and internal conveying arrangement.
  • Confirm feed distribution across the available screen area. Short-circuiting or one-sided loading can reduce useful capacity and create local blinding.
  • Provide overflow, bypass and drainage arrangements for feed-pump overrun, blocked cloth, wash failure and downstream unavailability.

Define wash water and filtrate handling

  • State acceptable wash-water sources, minimum and maximum pressure, instantaneous flow, nozzle size, spray pattern, filtration requirement and cleaning access.
  • Using final effluent or treated filtrate may reduce fresh-water demand only if its suspended solids, scaling, biological growth and nozzle-blocking risk are controlled.
  • Provide a low-pressure or low-flow wash-water trip where loss of cleaning can blind the screen or damage the process.
  • Size filtrate troughs, drains and return pipes for feed water, polymer solution, wash water and upset flows without backing up into the drum.
  • Return filtrate to a plant location that can accept its hydraulic, solids and nutrient load. Record the return flow in the biological and hydraulic balance.
  • Provide accessible sample points for feed, thickened sludge and filtrate without requiring unsafe access near moving equipment.

Plan thickened-sludge discharge and downstream duty

  • Confirm discharge concentration, viscosity, free drainage, fibres and the drop into a hopper, pump suction or receiving tank.
  • Match the discharge pump and receiving volume to the actual thickener operating window. Prevent backing up into the drum when digestion or dewatering is unavailable.
  • For digestion, connect the higher solids concentration with mixing, oxygen or heat demand, retention time and pumpability. See aerobic sludge digesters where relevant.
  • For final dewatering, use the same dry-solids mass to check the sludge screw press, belt filter press or decanter centrifuge. Thickening reduces water volume but does not produce dewatered cake.
  • Define automatic shutdown or diversion if the downstream pump, tank, digester or dewatering equipment is unavailable.

Commissioning and acceptance checks

  • Before sludge, verify rotation, guards, cover interlocks, lubrication, alignment, drum clearance, spray coverage, drain capacity, pump rotation and all trips.
  • Prepare and mature polymer to the approved basis. Calibrate feed, polymer-solution and wash-water flows rather than relying only on pump display values.
  • Start at a controlled load and establish flocculation, drainage, drum speed, spray interval and discharge without allowing thickened sludge or filtrate to back up.
  • Test the accepted minimum, normal and maximum hydraulic and dry-solids duties using representative sludge. Record simultaneous feed, thickened-sludge and filtrate samples.
  • Demonstrate cover opening, drive overload, wash-water failure, feed-pump fault, polymer fault, high filtrate level, downstream unavailability and power-restoration responses by an approved safe method.
  • Accept the package against agreed ranges for throughput, thickened solids, solids capture, polymer and wash-water use, stable operation and mechanical limits.

Operating and maintenance requirements

  • Trend feed flow and solids, calculated dry-solids loading, polymer product and active dose, solution concentration, thickened solids, filtrate solids, wash-water use, drum speed and operating hours.
  • Inspect floc before the drum and investigate changes in sludge, polymer preparation or mixing before increasing dose blindly.
  • Keep the screen or cloth and spray nozzles clean. Record recurring blinding, scaling, damaged seams, uneven spray or loss of drainage.
  • Maintain the drive, reducer, bearings, seals, spray pump, strainers, valves, instruments, discharge pump, enclosure and ventilation to the approved schedule.
  • Clean spills and floor drains promptly and provide safe access for screen or cloth replacement. Do not bypass covers, guards or wash-water protection.
  • Keep critical seals, nozzles, bearings, screen or cloth sections, polymer-pump parts and supplier-recommended wear items available according to delivery time and site risk.

Common rotary drum thickener questions

Can a rotary drum thickener be selected from flow alone?

No. Check hourly flow and dry-solids loading, feed concentration and variability, polymer response, screen drainage, required thickened solids, filtrate quality and downstream duty.

Does it produce sludge cake?

No. It normally produces pumpable thickened sludge. A separate dewatering stage is needed when the objective is transportable cake.

Can final effluent be used for washing?

Possibly, if pressure, suspended solids, scaling, biological growth and nozzle protection are suitable. Define a backup and monitor wash performance.

Why can polymer consumption increase?

Sludge condition, product quality, preparation, maturation, dilution, calibration, mixing, feed rate and screen condition can all affect dose. Investigate the complete process before changing one setting.

What happens during a power interruption?

Stop feed and polymer safely, prevent overflow or discharge backup, preserve wash or cleaning steps where required, and restart through an approved sequence after checking the drum and downstream route.
